Hey all, first off sorry for the long post but I thought this would be better than a gajillion small ones. I recently picked up this surprisingly clean 650 for 1200 Australian dollarydoos (extremely cheap) with only the knowledge of it dying when out into gear.
Easy fix, either a safety switch is buggered or the clutch is dragging hard. Well the side stand switch plug was cut off? Soldered that back on and she’s mint, the clutch was also dragging a bit but a oil change and propper adjustment fixed that. Now onto the more serious issues I’ve discovered and can’t place. Starting from the ?least? Bad imo to the worst.
I also realised the regulator was dead and have upgraded it with a MOSFET one and bigger wiring directly to the battery. The stator was still good thankfully which I tested with a multimeter before installing.
1. There seems to be a knocking \ cluncking sound while the engine is idling in neutral and clutch lever out. It’s bad enough I can feel it while sitting on the bike. However the seccond I put any tension on the clutch lever or raise the revs it goes away?
2. Oil is leaking from what I’ve gathered the “oil pressure check plug” (page 40 of the manual, about oil pressure) onto the exhaust gassing me out at stop lights. I originally thought it was too much crankcase pressure pushing out oil because of the next issue but after reading it goes directly into an oil gallery that eased me worries. Just alot of oil pressure. I tried a new copper washer but no luck. Is this cool to JB weld or similar the threads?
3. I pulled the oil cap while running and the pressure shot it out my hand and covered me in oil spray. No smoke or any bad smells that worried me but I still I think is is way to much crankcase pressure. I checked both breather hoses and both have air coming out of them now (one didn’t as it was linked) if I pull the cap now there’s still pressure but alot less, it also feels like it’s sucking the cap back on in bursts if I hold it close enough. Like when the piston goes back up. Which makes me think it’s all good now but definitely want a 2nd opinion.
4. This is the big one, when I first test ride the bike it felt powerful and wanted to escape from under me but I would have random blips of half that power. Like 1 cylinder was not firing. These blips got worse and worse untill it was opposite. I would get blips of full power instead untill eventually nothing but half power. However it never idled super rough or felt like dogsh1t so idk if it was 1 cylinder dying or both half dying. I drained the old fuel and filled it with the best 98 fuel available and some Penrite injector cleaner. (A trusted brand that I exclusively use in everything including my 800hp race car). This helped a bit. It’s not choppy or blippy anymore it’s constant and consistent power. However it’s like 3\4 power. Not half what I was getting and not that full rip away from me power either. I have inspected the wiring and all looked okay from what I saw, unplugged and replugged everything too. Any other ideas what I could try next?

I will see if i can give you tequila shot style replies ? If i did not make any sense to you, just ask again and I will elaborate for you!
- Thrust Bearing / Cracked or Distorted Plates / Worn Plates / Clutch Basket Attention.
- Find a “DOWTY SEAL” (about 14-15mm hole size) , it does wonders and also “thread tape” (in to the plug itself)
- Clutch and Flywheel will spin a lot to forcing some kind of whirlwind inside crank, on top of the pistons moving up & down , some pressure is OK , as long bike is generally running OK. I would not panic just yet , so moving to #4
- Fuel Related = Does it calm down and pick up speeds OK if you build up the revs slowly ?~

Electric Related = Does the dashboard go haywire ? jumping revs ? (regardless if you nurse it or twist throttle fast?)

Thankyou for your reply! It’s definitely eased alot of my worries! Don’t worry everything you said makes sense to me.
1. I’ll order a new clutch kit and bearing then and inspect the basket when I install. Hoping the basket is okay tho. The clutch did need alot of work to get to stop dragging when I first got it so fingers crossed it’s just the plates.
2. Ah yes I’ve seen them before, thankyou.
3. Okay seems to be normal for this bike then, as my ninja 650 had no where near as much air movement that’s what got me worried too
4. Yeah is slows down and get up going smoothly, maybe a slight hesitation or hiccup when accelerating from cruising but taking off and “flooring it” is very consistent.
Havnt noticed anything weird with the dash, the tacho has behaved normally and in accordance to what the bikes doing from what I’ve seen.
It’s hard to explain, it just doesn’t feel at full power. Like 3\4. I’m thinking keep running better fuel in it and I’ve still got about 3 tanks of injector cleaner to go. See if it slowly gets better or if not I might replace the injectors, pump and filters and clean out the lines and tank. As a last resort -

#4 I have a suspicion about the fuel pump to be honest. The injectors respond as quick as the fuel pump sends fuel to them. See if the injector cleaner fixes it or improves the situation. I would get a new pump (not use) , just incase …. KEMSO is OK , it can fit in the housing of the pump, just make sure it comes with a strainer that faces down to suck fuel thats at base of the tank. Otherwise I hope i am wrong and it is just the clutch needing an overhaul (power from the engine has to go through the clutch to power the back wheels, so bad clutch may mean some BHP lossses)
Having new injectors is a not a bad call!
